- In this work, Improved design and structural calculations ofconnecting rod of IC engine has been performed. From thefunctionality point of view, connecting rod must have the higherinertia at the lowest weight. The forces acting on connecting rodare: - Peak combustion pressure force, inertia force ofreciprocating masses, Weight of Reciprocating parts and frictionalforces due to cylinder wall thrust. It experiences complex loadingof compression and tensile under cyclic process. Designcalculations are analysed for the axial compressive/ tensile loadsand considering the fatigue life of connecting rod. Calculationsare based on Actual Endurance limit of connecting rod. To find outActual Endurance limit, its working temperature factor, surfacefinish factor, Size factor, stress concentration and reliabilityfactor are derived and considered for calculations. To developfailure criteria, stress patterns of fluctuating loads are properlyidentified. Max combustion pressure occurs few degrees after flamepropagation. So considered exact connecting rod inclination (Ѳ)where peak pressure occurs to calculate max compressive force onconnecting rod. Length of bolt is decided using Strain Energyconcept i.e Impact of Kinetic Energy of reciprocating parts willget converted into Strain Energy of the Bolt. Selection of Boltsize from IS: 1367 according to Proof Load. Effect ofInertial/acceleration force due to reciprocating mass is alsoconsidered. It works within factor of safety 2. The calculationmethodology is also verified with existing connecting rods of threedifferent engine categories, like small petrol engine, SUV dieselengine and heavy commercial Engine
